I am guessing the crack in cover probably means the surfaces will not mate as cleanly as needed.

That's a bummer. Those side covers are getting a lot tougher to find. Not sure what that white stuff is. Personally, I would probably take the cover to a good aluminum welder and have that crack welded then very carefully sand that mating surface down to get it perfect.

I am considering that too. But sometimes (no matter how good) welding creates as much prob as it solves.
I will re-evaluate if I end up tearing it apart again.
Right now fingers crossed that it stays a small drip I can live with.
I am literally tired of riding MX bike in the tight woods. And hope the KDX will be ok, as is for a while.
