Looking good! I was in the same position three years ago with an '89. I call it the $250 CL Special. Thank God the wife doesn't know how much that $250 bike really cost.
You learned the hard way why it is said on here so many times, to support the KIPS shaft when removing the LEFT hand thread nut. That little pin breaks off if you don't.
Perhaps. I had it secured with a set of vice grips, but it is totally possible that I broke the pin.
I talked to the guys at Millennium Technologies and apparently, they have a customer in desperate need of a 1991 core cylinder. I went ahead and sent them both of mine. Perhaps they'll weld up the water jacket make some other KDX owner happy.
I thought that I had broken the jet, but after cleaning all the gunk out, I couldn't find any threads inside the carb. I guess a previous owner broke it and reinstalled it.
A new main jet, pilot jet, and gaskets were in order. The carb was disassembled and sat in cleaner over night.

I had it rebuilt by millenium.
They welded it.
When I tore apart the engine apart to clean out all the debris from burning a hole in my piston, I sent the crank to RB designs for another rebuild, and he doesn't do welded cranks. Also informed me that the corrosion was too tough anyways - it'll tear the seals.

You're exactly right. I removed mine... disassembled the entire carb and removed the choke and all of the gaskets before soaking all of the parts. Maybe I'll take it apart and add a few more pictures of the carb assembly. It required a safety torx bit to remove the jet block.

Yep, that's the one. You didn't show it, so I assumed you just pulled the jets and threw it in a bucket of carb cleaner. But as nasty as that thing is you may be better off getting a new carb.
The parts list is adding up quickly. So many parts, that I had to create a spreadsheet to keep up with it all.
Stripped and repainted the swing arm. I have new graphics for it on order...
Maybe this is overkill, but I didn't want to throw nasty bolts back into the subframe. I blasted them, and don't want them to rust, so what the heck. Paint em up.
